I'm sure its happened a few other times. Roger Moore played Bond in a 1962 comedy skit for example.
It almost happened with Jude Law/Superman. In The Talented Mr Ripley Matt Damon jokes Jude looks like Clark Kent/Superman with glasses , then in 2004 Jude Law was cast as Superman in Wolfgang Petersens Batman v Superman (with Colin Farrel as Batman, Christian Bale and Josh Harnett were also considered as Batman & Superman) but it was obviously scrapped at the last minute and Petersen did Troy instead
