I always pictured him not really having a face at all. No eyes or nose just stitches going down the center of where his face should be. He did have a mouth but stitches went through it too which is why his voice sounded the way it did.
Yeah I was a pretty weird kid I guess...

I always pictured him as really big and muscular, dressed in black, with silver boots. His face is the MAD symbol as a mask and he needs it to breathe, ala Darth Vader.

Same here. Even though we only ever saw that metal hand, I just kind of imagined the rest of him looked that way with my kid logic.

I thought he was a disfigured man wearing a mask. The mask shaped like the MAD symbol itself. In fact, I think only Penny was the one that got a good look at him. I can't remember the episode's name, but the episode took place in Japan in which not only Penny teamed with another computer hacker/expert named Atsuko, but Dr. Claw also teamed with his Japanese counterpart. I haven't seen these episodes in over 2 decades, but I remember this episdoe that sticks out a bit in memory for me.
